Is it ever possible to say "more ~ rather than"?
For example:
He's more cute rather than handsome.
To me 'rather' here seems redundant. Is it grammatically correct?

Yes it is correct, and it is commonly used. In the sentences you provide, it can be dispensed with. It would make more sense to use it in a mildly contradictory manner:
Jack is such a handsome man.
I think he's more cute, rather than handsome.
The use of "more," however, makes it awkward, which is probably why it seems redundant to you.
I'd say he's cute, rather than handsome.
